Step One – Artwork Preparation
The process begins with artwork preparation, which is the foundation of the whole procedure. The designers create or enhance the image using specialist software, breaking it down into individual colour layers. There are separate colours for each screen, so a four-colour layout will mean four individual screens. The artwork will be converted to a form suitable for exposure on a screen, typically high-contrast black and white negatives or digital information. Preparation is crucial because errors here will be magnified throughout production, so close attention to detail will pay off later.
Step Two – Screen Preparation
Screen preparation begins after artwork preparation. Technicians select mesh screens with the appropriate thread count for the level of detail and ink. A light-sensitive emulsion is applied to each screen in a darkroom, and then permitted to dry completely. The coated screens are then exposed to ultraviolet light via the prepared films or indirectly with technology known as direct-to-screen. The light hardens the emulsion everywhere except for where the artwork is in the way, creating a stencil. The screens are rinsed with water following exposure, and the unhardened emulsion is stored from the new screen to reveal the open mesh areas through which the ink will pass.
Step Three – Printing Press Setup
After the screens are prepared, the computer-controlled printing press is set up with great care. Each screen is mounted to its corresponding print head by the operator to fit precisely for all new colors. New computerised presses feature multiple print heads in succession, each given a colour assignment. Presses are adjusted meticulously, with technicians making off-contact distance, i.e., the minimal gap between screen and substrate, and squeegee pressure, angle, and speed adjustments. All these parameters have a considerable effect on print quality, so experienced operators prefer to print test copies and fine-tune settings until they achieve specifications.
Step Four – Material Loading
The preferred material is loaded onto pallets/platens or feed systems. Apparel printing requires clothing to be placed on adhesive-coated platens that hold clothing flat and in place during printing. The computer-controlled press has either a carousel system, where pallets move around print heads, or a conveyor belt system for continuous feeding. Materials must be placed by operators consistently because slight deviations can cause misalignment in multi-colour work.
Step Five – Production
Once production begins, the press takes over with intimidating precision. Pneumatic or servo-driven systems push each screen in sequence, laying down ink via the mesh onto the substrate beneath. Squeegees ride over the screen, forcing ink through the transparent areas of the stencil as flood bars replenish ink for the next pass. The substrate moves itself automatically from print head to print head, and each colour deposition happens rapidly one after the other. Flash cure units or infrared dryers can partially cure the ink between colours to prevent mixing or bleeding.
Step Six – Monitoring
Today’s presses are made up of multiple sensors and controls, which track the whole process, right from registration problems, to ink, and temperature changes then control automatically or inform operators of problems prior to impairing print quality. With the monitoring performed around the clock, thousands of impressions in a matter of time is attained, an unthinkable accomplishment in hand printing.
Step Seven – Curing and Bonding
After all of the colours have been printed, the printed material is then taken through a curing tunnel where controlled heat cures the ink fully and it adheres well to the material. Curing time and temperature vary with chemistry of ink and material but good curing is imperative to washability and longevity. Inline camera inspection and image recognition software are included in some automated packages for real-time defect detection, allowing defective parts to be removed from production.
The final step is completion, inspection, and offloading. Primarily still done by hand, the operator offloads printed products from pallets, visually checks for quality, and prepares goods for packaging or processing. The press continues to operate automatically, producing hundreds or thousands of pieces per hour with minimal handling by the operator.
